Yamaha TT 600 R DJ01 – air-cooled factory racer for street & stage

With the TT 600 R (DJ01) In 1998, Yamaha introduced a rare synthesis of rally experience and modern off-road chassis technology: air-cooled four-valve single, FCR flat slide, fully adjustable white power chassis and removable aluminum support in a double loop frame. 47 hp at 6,500 rpm and a bone-dry 137 kg made the “TTR” the dream machine for enduro tourers, supermoto converters and desert racers. More than two decades later, it is sought after - but only correctly maintained engines, fresh bearings and ethanol-proof carburettor seals save the kick-start charm. This guide offers around 2,300 words full of tried-and-tested know-how and lists the most important ones Yamaha TT 600 R DJ01 spare parts, weak points and upgrades - developed from twelve years of Motorize workshop experience and numerous rally kilometers from Erzberg to Anti-Atlas.

1 | Big Single Revival: History & Type Codes

After the air cooled TT 600 59X When it expired in 1989, there was a gap in the Yamaha range: hardcore single-cylinder between enduro and rally replica. It only appeared in 1998 TT 600 R – Type code DJ01, USA export 5CH. Compared to the XT 600 E, it received a lighter frame with a removable beam, aggressive timing and an FCR-41 double carburettor system. The TT 600 R 4GV followed in 2003 with a EURO 2 update and different carburettor jetting - many DJ01 components are backwards compatible.

Frame 4GV-21110-00 – double cradle + aluminum support.

WP-USD fork 43 mm, compression & tension externally adjustable.

Rear: WP shock absorber 310 mm, expansion tank on the side.

Brakes: 297mm Wave front, 245mm disc rear.

2 | Motor & intake - high-flow single with FCR power

The 595 cc single-cylinder remained air-cooled, but received Nicasil coating and a new crankshaft (DJ01-11400-00) with 78 mm stroke for greater turning ability. The heart is the Keihin FCR 41 MX: a flat slide carburettor with accelerator pump that sends fuel directly to the 4-valve heart. Standard jetting: 168 HD / 45 LD, needle OBEKR-3, propeller 1¾ U. The most important spare parts for new construction:

Piston ring set Ø 95 mm
OEM 4GV-11603-00 or Wössner 8245D.

Nicasil cylinder sleeve
Athena CYL-600DJ01, plateau-honed, oil drilling retained.

Timing chain DID 219 FHV
110 links + rivet lock, none Use clip lock.

FCR rebuild kit
Ø 41 mm, nozzles, O-rings, pump membrane made of Viton.

Practical tip: Oil 10W-50 Ester every 2,500 km or 40 h off-road, valve clearance 0.10 mm (E) / 0.15 mm (A) every 5,000 km. A 7-row oil cooler (Setrab) reduces oil temperature by 12 °C and significantly extends Nicasil service life.

3 | Electrical & CDI management

DJ01 uses a 12V 180W alternator, regulator/FET 4GV-81960-00, batteryless AC-CDI (4DG-85540-00). The original one H4 halogen headlights draws 60 W - an LED upgrade creates 40 W reserve for navigation or heated grips. Weak point: Pickup cable that breaks due to engine vibration. Upgrades:

Stator Electrex G75 - 200W, plug-in.

MOSFET regulator SH847AA - stable 14.4V.

Ignitech DC-CDI – two maps (Rally / Street).

LED-H4 20 W, E-mark, 3,000 lm.

4 | Chassis & brakes – WP quality out of the box

The DJ01 offers high-quality WP suspension as standard: a 43 mm USD fork with separate compression and rebound screws as well as a compensating reservoir shock absorber with 12-way rebound and infinitely variable preload adjustment. For today's demands, new shim stacks and more progressive springs are worthwhile.

SKF low-friction Simmerrings 43 × 54 × 11.

Wilbers zero friction springs 0.48 → 0.64 kg/mm.

YSS M46 shock absorber – high/low speed pressure.

Brake disc Braking SK2-55 320 mm + adapter.

5 | Maintenance plan & wearing parts

Service point interval Parts/Fluid
Engine oil + filter 2,500 km / 40 h off-road Motul 7100 10W-50, HF145
Adjust valves 5,000 km Shim Ø 9.48 mm (Hotcams kit)
Check timing chain 10,000 km DID 219 FHV 110L
FCR service 10,000 km Rebuild kit K-Keihin-41FCR
Grease swingarm bearings 10,000 km Needle bearing HK 2212 + sealing caps
Fork oil 15,000 km Motorex Racing 5W, 560ml/side

6 | Typical weak points & workshop solutions

Nicasil detachment
Overheating: Oil cooler + ester oil, re-plating at Langcourt.

Steering head cracks
Hard Rally Landing: TIG Post-Weld + Gusset Kit.

Carburetor pump leaks
Viton membrane K-FCR-PM, no E10 during service life.

PUP reel starter slips
Replace springs DJ01-15517-00, ramps “undercut”.

7 | Useful upgrades – rally-ready without losing character

  • Oil cooler kit Setrab 7 rows – 12 °C less oil temp.
  • FCR tuning: 172 HD / 48 LD – +3 HP, snappy intermediate sprint.
  • Excel rims 1.85 × 21 / 2.50 × 18 – 900 g less rotating mass.
  • Oversize brake 320 mm – Enduro stoppie without fading.
  • LED navigation & USB socket – DC conversion + LiFe battery 1.2 kg.

8 | Parts supply & scene

Yamaha continues to list pistons, seal sets, clutch and alternators. Specialists like Off-The-Road.de, Trail Tech.it or TTRaiders US supply WP service kits, rally tanks (Acerbis 23 l) and oversize brakes. In forums (tt-club.de, ADVrider) circulate CAD files for speedometer holders, laser-cut engine protection and 3D printed intake air ducts. If you want Supermoto, you will find 17″ rim sets from Haan-Wheels with a plug-in adapter for the 36-hole hub.

9 | Conclusion – driving the DJ01 means: kick-start, wheelie, grin

The TT 600 R DJ01 combines the raw air-cooled torque of the 59X with modern WP suspension and FCR bite. Easy-care Nicasil cylinders, robust duplex cranks and programmable CDI ensure an enduro life beyond 100,000 km with regular maintenance.
